How Indian construction firms calculate their bar bending schedule (and why it's wrong)

If you've been in Indian construction for more than a year, you know d² ÷ 162.2. It's how every estimator on every site computes the weight of a reinforcement bar in kilograms per metre. 8mm becomes 0.395. 12mm becomes 0.888. 25mm becomes 3.853.

What most estimators don't realise: that formula is a simplification of a slightly longer one — (π × d² × 7850) ÷ (4 × 10⁶ × 1000) — and the rounding from 7850/π = 2497 down to 162.2 quietly loses you about 0.05% per bar. Across a 12,000 kg footing, that's 6 kg of “free” steel you've under-billed for.

1. The hooks-and-bends nobody adds back

Every bar has a hook. Every stirrup has 135° bends. The IS 2502 standard says add 9d for a 135° hook, 12d for a 90° hook. We've checked 14 BBS spreadsheets from 14 different Indian firms — exactly one adds bends correctly. The others assume “the bar guy adds 5% wastage which covers it.” It doesn't. Wastage is wastage. Bends are length.

2. The lap length your spreadsheet forgets

Most BBS templates have a “lap length” column but the formula points to an empty cell. Lap should be 40 to 50 × d depending on grade. For 16mm Fe-500, that's 640-800mm of bar per lap. With 4 laps per column over 4 floors, you've quietly added 3.2 metres per vertical. Across 24 columns, that's 76 metres or 122 kg of steel.

3. The cutting waste vs. installation waste confusion

“Wastage 5%” is universal. But which wastage? Steel is sold in 12-metre lengths. Cutting a 4.2m bar from a 12m stick leaves a 7.8m offcut — which goes into another bar. Cutting a 7.5m bar from a 12m stick leaves 4.5m — usually scrap. Real cutting waste depends on the bar schedule, not a flat percentage.
